Regulation requires a steam boiler to be overhauled once a year. Many owners aim only to pass the mandatory inspection with the minimum stoppage and at the lowest cost. However, there are many benefits that may be overlooked in a rushed overhaul, and some pitfalls that may cause future harm. A boiler annual overhaul is an annual health check of the boiler. It exposes the interior of the boiler for examination — much like a surgery. Certain signs of problems are visible only when the boiler is opened up and should be properly investigated. These are not observed by the Inspector nor recorded in the certificate issued.
What a Boiler Annual Overhaul Includes
- Cleaning of the pressure vessel — both fireside and waterside.
- Cleaning and servicing of all valves and fittings mounted on the pressure vessel, including the steam nozzle valve, safety valve, feedwater valve, blowdown valve, and water level gauges. To ensure that the water column accurately reflects the level in the boiler, the cross-fitting must be cleared — this is often missed.
- Two inspections conducted by a certified Inspector.
- A visual inspection of the pressure vessel and fittings to ensure there are no cracks or deformation that could endanger operation at the approved steam pressure.
- A final inspection when the boiler is fired up to check the safety valve lift pressure and the low-water cut-off.
What to Look for During Overhaul
During a proper overhaul, the service engineer should look for:
- Scale deposits — even thin scale significantly reduces heat transfer and increases fuel consumption.
- Corrosion pitting — on waterside surfaces indicates chemical imbalance or oxygen ingress.
- Fireside fouling — soot and deposits on heat exchange surfaces increase flue gas temperature and waste fuel.
- Valve seat condition — worn seats on safety valves or blowdown valves must be lapped or replaced.
- Refractory condition — cracks in the combustion chamber refractory allow flame impingement on the shell.
